煤矸石烧结多孔砖、空心砖新工艺应用研究李栋1张睿2李栋，山东金阳矿业集团有限公司副总经理张睿，金阳集团新型建材厂长在煤炭开采过程中，大量煤矸石的存放不仅侵占了土地、污染了环境，还破坏了生态平衡，妨碍着矸石山周围人们的生产生活。目前，在山东金阳矿业集团有煤矸石山五座，存量达100多万吨，占地80多亩，且现仍以每年2-3万吨的速度递增，每年维护矸石山的费用达数万元，且存在着矸石砸伤人畜的危险。为解决掉这几座“大山”，通过考察论证研究，将煤矸石进行加工烧制成砖是个即可消除掉煤矸石，减少对环境的污染，又能产生经济效益的好办法。1.技术工艺方案选择目前，我国制砖生产线主要有以下几种形式：一是挤出成型后自然干燥—－轮窑烧成；二是人工干燥－—轮窑烧成；三是人工干燥－—隧道窑烧成，此工艺又分为一次码烧和二次码烧。第一种形式，受天气影响较大，且占地面积较大，冬季和雨季影响正常生产，人员劳动强度大，难以实现正规化管理。其优点是上马快，生产灵活。第二种形式，可不受气候影响，雨季和冬季不停产，产品质量高、占地少，但投资高于第一种形式。第三种形式，人工干燥－—隧道窑烧成，是目前高效率生产线较常选用的方案，该方案自动化程度高，产品质量稳定，劳动强度低，劳动环境相对优越，投资约在800万左右。 经过反复论证，并到北京、西安等地考察几种形式相比，根据实际情况，决定选用第三种形式二次码烧工艺（见附件工艺流程图）2.项目分析2.1可行性分析2.1.1原料成分试验分析将原料分别送往农业部建材检验中心（泰安）和潍坊市产品质量监督检验所进行化学分析得出煤矸石的化学成分中分析，该原料中Ca的含量不大于10%，在产品中产生“石灰爆裂”的可能性小，且矸石中S的含量较小燃烧不会对环境产生污染。矸石中的发热量在500千卡/千克左右，很适合烧结矸石砖。可不加煤，或少加外燃。2.1.2煤矸石破碎粒度的选择按抽样法选矸石山上的矸石，使取样具有代表性，经粉碎机一次性破碎后，对原料粒度进行筛分。从结果看，小于2mm的颗粒含量占96%以上，小于0.1mm的颗粒量达到25%，此粒度级配对成型砖坯比较理想。2.1.3塑性指数及成型试验液限①镍坩埚重量：28.35620克湿试样重量：50.27692克干试样重量：46.71896克含水率：19.38%液限②镍坩埚重量：32.28349克湿试样重量：52.01496克干试样重量：48.81115克含水率：19.38%两次平均值：19.38%塑限①镍坩埚重量：28.36865克湿试样重量：30.89982克干试样重量：30.65969克含水率：10.48% 干试样重量：35.33368克含水率：11.61%两次平均值：11.05%可塑性指数：19.38-11.05=8.33煤矸石经陈化后的塑性指数为8.33，属于中低塑性范围，对砖机成型性能要求较高。加水搅拌后手感良好，有如活面感觉。用真空硬塑挤出砖机对原料进行挤压，反复调整挤出电流和挤出压力，并对挤出的坯体进行物理和几何尺寸测量。得出当挤出电流在180-200A、挤出压力在0.8-1.0Mpa时成型砖坯表面光滑，顶面、条面不平整度小于2mm，四角饱满无残痕。尺寸允许偏差和外观质量均符合GB5101-2003要求。2.2烧成试验2.2.1烘干温度曲线选择经砖机成型的砖坯，立即放入35℃的电热烘箱中干燥10~12小时，然后升温到80℃后烘干4小时，再升温到105℃烘干，烘干后的砖坯没有发现干燥裂纹，干燥性能较好，对干燥十组数据进行分析，得出干燥在生产中可以采取较快速度的人工干燥。2.2.2烧成温度曲线选择干燥好的砖坯放入高温电炉中进行烧成试验，升温曲线为0~800℃时平均每1分钟升高1℃，800℃~1050℃时平均每2分钟升高1℃，在1050℃下保温120分钟。然后在电炉内进行自然冷却至250℃时打开电炉炉门，冷却至110℃取出样坯。烧好的空心砖颜色较页岩砖略淡，敲击声音清脆良好，干燥收缩率在2.0%左右，烧成收缩在1.25%左右，强度估计在15~20MPa，没有发现烧结产生的裂纹。按上述方法分别对干燥好的砖坯进行1000℃-1100℃下保温烧结，结果显示，较低温度下烧出的砖有亚音，而较高温度下烧出的砖表面出现烧焦、弯腰变形、高温粘结等“烧熘”现象。经验表明，该矸石的烧结温度地1050℃上下比较适合。2.3方案设计 掌握了大量资料后，科研小组分别请泰安环美墙材设计院和西安墙材设计研究院进行了二套设计，从二套设计方案中又请了国内知名专家进行比较，并结合自己企业的实际情况，决定采用西安墙材设计研究院的方案。该方案投资小，见效快，工期短。2.3.1本项目总投资为756万元；万砖单位成本1155.5元，按年产3000万块计算，年销售总额450万元；年利润为103.35万元，投资回收期为5.1年，投资利润率为19.68%。2.3.2销售收入及利润总额根据目前市场销售价，多孔砖每块0.25-0.28元，空心砖每块0.75-0.85元，折合普通砖为统一按每块0.15元，全年销售收入为450万元。正常年份利润为450万元-346.65=103.35万元。以上计算包括税金按6%征收28.8万元。根据国家墙改政策，煤矸石空心砖为免税产品，则前三年实际利润为103.35+28.8=132.15万元/年。2.4财务收益分析2.4.1投资回收期：671.25÷132.15=5.1年，即5年（不含建设期）内收回全部投资。2.4.2投资利润率：132.15÷671.25=19.68％2.5社会效益分析2.5.1节约土地：年产3000万块煤矸石空心砖的砖厂，每年节约土地20亩（按深挖3米计）。2.5.2降耗：年产3000万块空心煤矸石砖厂，比实心粘土砖少用煤近4000吨（指全煤矸石砖）。2.5.3节能：烧结煤矸石空心砖具有良好的隔热保温性能，可减少冬夏建筑能耗的21%。2.5.4年产3000万块煤矸石空心砖消耗6-7万吨煤矸石，变废为宝，减少环境污染和矸石占地。2.5.5解决地方劳动力100余人，增加地方运输业收入近50万元。 总之，从上述分析可以看出，该项目社会效益显著，经济效益更是不可估量。3项目实施该项目经过提出、考察论证、反复研究得出了粉碎粒度、挤出压力、挤出电流、搅拌电流、陈化时间、烧成温度等参数后进入了项目实施阶段，引进了中德合资设备进行了项目建设。工艺流程见附件4。3.1原料制备：设备安装后，用装载机进料，对原料进行一次性粉碎，用取样法对粉碎后的原料取样筛分，其粒度分布与实验阶段相附，加水搅拌后感觉有粘性，估计成型较好。3.2成型：粉碎后原料在陈化库陈化72小时后，用多斗挖掘机挖出，经强力搅拌机搅拌后，送往砖机，在180A电流、压力0.8Mpa-1.0Mpa之间挤出成型，坯体条面、平面均平整无变形。将坯体取样进行含水率测试，为16.7%。符合研究得出16%-18%的标准。将坯体人工码放在干燥车上用顶车机顶入干燥室内干燥。3.3干燥、烧成：坯体经干燥室干燥后，无干燥裂纹，用取样法进行干燥收缩率测量，为2%与实验结果相符，取样进行含水率测试，为6.8%，与实验结果相符。干燥后的坯体人工码放到窑车上，进入窑体，按烧成曲线进行焙烧，烧出的产品外观质量很好，用取样法进行尺寸测量，烧成收缩率为1.3%，与实验结果相附。3.4产品检验：将该产品送往农业部泰安建材产品检测中心检验，尺寸允许偏差、外观质量、强度、抗风化性能、放射性等指标均附合GB5101-2003一等品的要求。我们经过考察论证，确定与国家建材局西安墙体材料研究设计院联合研制利用煤矸石生产新型墙体材料煤矸烧结空心砖、多孔砖。 煤矸石烧结多孔砖、空心砖新工艺工作报告山东金阳矿业集团有限公司位于宁阳县城东八公里，属地方国有煤矿，年设计生产能力21万吨。在煤炭开采中，每年都伴随着大量的煤矸石的排放，目前有煤矸石山五座，存量达100多万吨，占地80多亩。且现仍以每年2-3万吨的速度递增。大量的煤矸石的存放不仅侵占土地、污染环境，还破坏生态平衡，危害人们的生存条件。集团公司领导经过考察论证，确定与国家建材局西安墙体材料研究设计院联合研制利用煤矸石生产新型墙体材料煤矸烧结空心砖、多孔砖。在节约土地，减少废弃物堆存处理费用、降低生产经营成本的同时，又能获得较好的经济效益，为企业可持续发展开辟一条新的途经，具有良好的社会效益和广阔的发展前景。一、 项目研究阶段该项目提出后立即受到集团公司领导的重视，并成立科技攻关小组，总经理郝桂明任组长，从基层中竞选出懂业务、有能力的大中专毕业生从事研究工作，办公室设在机电科，并在人财物上给予大力支持。因该项目在宁阳县范围内仍是新课题，科研小组同志先后到兖州、昌乐、西安、北京等地考察工艺。由于各地方的煤矸石的特性（化学成分、发热量、塑性指数、烧结温度等等）不一，开展了一个又一个的专题研究。先后完成了“煤矸石合理级配对抗压强度的影响”、“解决石灰爆裂矸石粒度经验数据研究”、“淋水消解对石灰石的影响”、“烧结温度对矸石砖参数的影响”等等。这些课题的研究为顺利完成项目提供了可靠的保证。二、 项目实施阶段完成上述研究后，首先将煤矸石粒度粉碎到2mm 以下，且0.1mm以下不低于25%，用小型砖机挤压成小模型在电热炉中试烧，对试验参数逐个实验，个别参数逐步调整，最终从实验室中烧成了达到国家标准的产品。三、 总结推广验收阶段煤矸石烧结多孔砖、空心砖从选题论证到实践结束，历时18个月，该课题达到了产品的相应国家标准，圆满完成各项任务。 问题的提出山东金阳矿业集团每年产生煤矸石近3万多吨，堆放这些煤矸石需租用土地5-6亩，大量的煤矸石侵占着土地，且存在着矸石砸伤人畜的危险，给当地的老百姓带来了很多不便，造成了环境污染。公司每年维护矸石山的费用达数万元。为解决煤矿废弃物对环境的污染，降低企业经营成本，解决掉这几座“大山”成为亟待解决的问题。通过考察论证研究，发现将煤矸石进行加工烧制成砖是个即可消除掉煤矸石，减少对环境的污染又能产生经济效益的好办法。二、 干燥、烧成：坯体经干燥室干燥后，无干燥裂纹，用取样法进行干燥收缩率测量，为2%与实验结果相附，取样进行含水率测试，为6.8%，与实验结果相附。干燥后的坯体人工码放到窑车上，进入窑体，按烧成曲线进行焙烧，烧出的产品外观质量很好，颜色略为发的象耐为砖似的，用取样法进行尺寸测量，烧成收缩率为1.3%，与实验结果相附。四、
