3、icfeatureofvariablecurvature,freeformsurfacesareespeciallyidealrepresentationforopticsdesignandmodeling.Withtheadvancedfabricationprocessandtheadoptionofnewopticalmaterials,freeformsurfaceswithsub-micronformaccuracyandnanometricsurfaceroughnesshasbeenappliedi
4、nmassproductionofadvancedopticalcomponentssuchasf-thetalensesforlaserscanners,asphericCCDcameralenses,LEDcollimators,progressivelenses,multi-layerdiffractionopticalelements,andevenautomotiveheadlampreflectors.Thethesisisdedicatedtosolvethekeyproblemsencounter
5、edinthefabricationoffreeformsurfacesinultra-precisionrastermilling(UPRM).Asurveyofpriorrelatedworkfocusesonthetoolpathgeneration(TPG)andNCcodegenerationprocessesinultra-precisionmachining.AvarietyofmachiningstrategiesandCAMsoftwarekitsarelistedandcompared.The
6、thesisfurtherproposesthetoolpathgenerationmethod,geometriccuttercompensation,andapracticalgouge-avoidingalgorithminUPRM.Thethesistakesasexamplethemachiningprocessofanf-thetalensprototypetoexplaintheconstantscallop-heightTPGmethodinUPRM,basedonthespecificconfi
7、gurationoftheequipmentandthegeometryofthediamondcutter.Theverificationexperimenthasproventhecorrectnessandeffectivenessofthemethod.Furthermore,thethesisstudiesthemachiningerrorscausedbytheconditionofthediamondtoolandtheaxismotionsinUPRM.Withanempiricalapproac
8、h,theerrorsourcesareinvestigatedanddistinguishedbasedontheireffectsonthesurfacefinish.Themainsourceleadingtopoorsurfacefinishisidentified,whichestablishesabasisforsubsequenterrorcompensat
